Channel Letter Materials

A channel letter is five components in the right order: an aluminium return that forms the body, an acrylic face, a trim cap that holds it, LED modules inside, and a power supply behind the wall. Get each one right and the sign reads clean for a decade; cheap out on one and the whole face tells on you. The aluminium return starts as coil - typically 0.5-0.8 mm thick in mill finish or white - and runs through a channel-letter bender that rolls the flange and bends the letter profile to your vector file. Coil width sets the letter depth: wider coil, deeper letter, more room for even LED lighting.

The face is usually 3 mm acrylic - clear for coloured LED behind it, or white diffusion for even glow with any module. Trim cap - polycarbonate or aluminium - snaps the face onto the return flange. For halo-lit signs the face is aluminium and the light escapes backwards onto the wall: no acrylic, no trim, just the return and the modules pointed the wrong way on purpose.
