PVC foam board and acrylic sheet cover most outdoor signage jobs, and they fail in different ways. High-density PVC foam board handles wind load, rough handling and temperature swings with less trouble, which is why it is the usual choice for large outdoor panels. Acrylic sheet is specified when clarity and a glass-like finish carry the brand, typically illuminated signage, light boxes, retail fixtures and entrance displays. The differences below decide whether a panel is still serviceable after three summers.
High-density PVC foam board comes out of a controlled cell-expansion extrusion: a solid, smooth outer skin over a fine closed-cell core, with thickness held to millimetre tolerances. It stays rigid at roughly half the weight of solid PVC sheet, so frames and fixings carry less load. Available thicknesses are listed under PVC board.
Acrylic is cell-cast or extruded. Both routes give optical-grade transparency, with cell-cast sheet specified where the surface has to be flawless. Against PVC it offers higher tensile strength and a harder surface, and it is more brittle when something hits it hard. Our acrylic sheet is used for both signage and display work.
PVC does not look after itself in sunlight. UV stabilisers have to be compounded in during extrusion, otherwise the polymer matrix breaks down and the sheet chalks and loses colour. Acrylic is inherently UV stable and stays clear for years without yellowing.
Colour stability is only part of the story. In the field, more outdoor panels are retired for cracking at the fixings or deforming in the wind than for fading, so the next two sections tend to decide the outcome.
Brittleness is acrylic's weak point outdoors. Higher tensile strength does not help against a sudden point impact, and the risk increases as the temperature drops. PVC foam board takes that kind of abuse better, and at about half the weight of solid PVC it puts less strain on supports over years of wind cycling.
Acrylic expands and contracts more than PVC across the same temperature range. Where the seasons swing hard, or where a dark panel bakes in the sun by day and cools quickly overnight, that movement has to be designed in: oversized holes, slotted brackets and flexible gaskets instead of rigid bolts.
Getting this wrong lies behind most panels that crack or bow after a year or two, even when the sheet itself was the right specification.
